Out-of-Tolerance Dimension and Contour Abnormality Inspection

Out-of-tolerance dimension and contour anomaly inspection: for contour, hole diameter, spacing and form deviation of die-cut parts, film, stamped and machined parts, telecentric lenses and edge measurement are used to distinguish measurement error from true out-of-tolerance.

Quick answers

Out-of-tolerance dimension means that the outer shape, hole diameter, spacing, position tolerance and similar characteristics of a part deviate from the tolerance; contour anomaly means that the outer contour is deformed or missing. Machine vision uses a telecentric lens for low-distortion imaging, then performs sub-pixel edge extraction and contour fitting to quantify the measurement. The main risk is misreading lens distortion, perspective error or tooling positioning deviation as a real out-of-tolerance condition, so calibration and positioning accuracy directly determine how trustworthy the measurement is.

Dimensional inspection outputs "values" rather than "presence/absence". For die-cut parts, films, stamped and machined parts, the key dimensions include outer length and width, hole diameter, hole spacing, edge distance, roundness and profile tolerance. The prerequisite for vision measurement is stable imaging geometry: precision measurement almost always uses telecentric lenses to suppress the near-large/far-small effect of perspective, and then sub-pixel edge extraction to localize the contour to sub-pixel level.

The biggest interference in this kind of inspection is not the part itself but "systematic error". Lens distortion, perspective caused by the camera not being perpendicular to the workpiece, and repeat positioning deviation of the tooling all make the measured value deviate from the true value. The intrinsic and extrinsic parameters must therefore be calibrated before each inspection, and the workpiece must be aligned to the standard coordinate system after positioning before measurement; otherwise positioning error will be mistaken for an out-of-tolerance dimension.

Contour anomaly focuses on "whether the shape is right": whether the outer shape has a missing corner, whether it is deformed, whether the contour is smooth and continuous. This is especially common with flexible materials (such as cut pieces); pieces cut with the same die may be larger/smaller overall or locally deformed because of material springback or tension. The judgement must distinguish "proportional scaling" from "local distortion": the former may be only a datum deviation, while the latter is a true defect.

Occurrence Causes

Only when the cause is known can you decide which station should check for it

  • Die/tool wear: dulled cutting dies and worn punches cause the profile or hole diameter to run over or under size
  • Material springback: flexible or elastic materials spring back after cutting, causing overall dimensional drift
  • Positioning deviation: inaccurate repeat positioning of the tooling is misread as an out-of-tolerance dimension (a systematic error)
  • Forming process: fluctuation in injection molding / stamping specifications causes shrinkage or deformation
  • Imaging error: measurement deviation caused by lens distortion or uncalibrated perspective (not a part problem)

judgement Method

Judgement is based on "whether the dimension quantified in the standard coordinate system exceeds the tolerance." Positioning and alignment come first, followed by sub-pixel edge extraction and contour fitting, which output values such as length, width, hole diameter, spacing and roundness for comparison with the tolerance band. If the contour is abnormal, the deviation from the standard contour is compared.

Threshold bias: the cost of escaping a dimensionally out-of-tolerance part versus over-rejecting one varies by part, and the specific tolerance band and accept line are defined by the quality department according to the drawing and saved with the recipe. Calibration validity must be confirmed before measurement, otherwise results should be treated as invalid and an alarm raised — systematic error must not be taken as a real out-of-tolerance condition.

Is Vision Measurement of Dimensions Accurate?
With a telecentric lens + calibration + positional alignment, stable sub-pixel measurement can be achieved; absolute accuracy, however, depends on calibration quality and system geometry and is not a single camera specification.
Why does a measured value that reads high actually indicate error?
